Medical Release Liner Case Study

Medical diagnostic components and wearable technologies frequently rely on pressure-sensitive adhesives to maintain skin contact, protect functional surfaces, and support reliable placement during use. In these applications, the release liner serves an important role before the product reaches the patient or end user. It protects the adhesive surface during manufacturing, converting, packaging, transportation, and storage.

At Fox River Associates, we help medical converters and manufacturers identify appropriate release liners based on adhesive characteristics, converting requirements, storage conditions, and the intended method of application.

The Initial Release Liner Request

A manufacturer developing a disposable medical diagnostic wearable contacted Fox River Associates after encountering a problem during early production trials. The component used a relatively low-tack skin-contact adhesive designed to provide temporary attachment while remaining comfortable for the user.

To preserve confidentiality, the specific diagnostic function, product design, adhesive chemistry, wear duration, and application method of this case are not disclosed.

The medical manufacturer’s primary concern was that the release liner was too easy to remove. Because the adhesive had a comparatively low level of tack, the release liner could separate with very little pull force. In some situations, it could begin lifting from the component during routine handling, packaging, or movement between production stages.

The issue was not inconsistent release within the same production run. The release liners generally demonstrated a similarly low release force. The concern was that the overall release level was too light for the adhesive.

This premature separation created several potential risks:

  • Exposure of the adhesive before intended use
  • Contamination of the adhesive surface
  • Release liner movement during converting or packaging
  • Components sticking to packaging materials
  • Reduced confidence in product presentation
  • Difficulty maintaining alignment within the finished assembly
  • Increased potential for the release liner to fall off during handling

The manufacturer needed a release liner that would remain securely attached throughout production and storage while still allowing controlled removal by the end user.

Our Evaluation as a Release Liner Supplier

Fox River Associates reviewed the complete component construction rather than recommending a release liner based solely on thickness or base material. Our team discussed the adhesive system, coating weight, contact area, converting process, packaging format, storage environment, and anticipated removal method.

Medical diagnostic and wearable products often use adhesives that are formulated for comfort, short-term wear, repositionability, or reduced skin irritation.

Our evaluation indicated that the application required a release liner with a more controlled release level. The release liner needed to establish sufficient contact with the low-tack adhesive without creating excessive removal force for the user.

Fox River Associates suggested testing several film-based release liners with varying levels of easy to medium release force in the silicone release system.

The proposed construction were selected to provide:

  • Greater resistance to premature separation
  • More secure attachment during handling
  • Consistent contact across the adhesive surface
  • Dimensional stability during die cutting and assembly
  • Reliable performance during packaging and storage
  • Smooth, deliberate removal at the time of application
  • Compatibility with the manufacturer’s converting equipment

We recommended evaluating multiple controlled release levels so the manufacturer could determine which configuration provided the best balance between secure attachment and user-friendly removal.

Testing the Proposed Release Liner

The manufacturer conducted trials using the suggested release liner configurations. The samples were evaluated during converting, assembly, packaging, user application and remove, and simulated storage conditions.

Testing focused on:

  • Resistance to edge lifting
  • Release liner retention during handling
  • Adhesive appearance after removal
  • Component flatness
  • Die-cut edge quality
  • Performance after temperature and humidity exposure
  • Ease of removal by the intended user

More than one release liner configuration provided noticeably better retention than the original material. They remained attached during handling and packaging without lifting or falling away from the component. At the same time, the release liners could still be removed cleanly without stretching the wearable component or disturbing the adhesive layer.

The Solution and Outcome

Following the testing process, the medical manufacturer selected a film release liner with a silicone release coating provided greater release force than the original configuration.

The approved release liner is delivering several important improvements:

  • Reduced premature release liner separation
  • Better protection of the adhesive surface
  • Improved retention during converting and packaging
  • More stable component alignment
  • Reduced edge lifting during storage
  • Clean removal without adhesive disruption
  • A more deliberate and predictable application experience

This case demonstrates why release liner selection must account for the tack level of the adhesive. When a medical or wearable adhesive is intentionally less aggressive, an extremely easy-release surface may not provide enough retention. The appropriate release liners must remain attached until removal is intentional while still supporting comfortable and straightforward product application.
